What is the difference between a PLC and a DCS?
A PLC is a fast, rugged controller built for discrete and sequential logic on a machine or small unit. A DCS controls a whole continuous process plant: many PID loops spread across distributed controllers, engineered from one database with integrated operator displays, alarms, historian and built-in redundancy. Refineries, chemical and power plants use DCS; packaging lines and machines use PLCs.
What is a cascade loop, how does it work, and why use it instead of a single PID loop?
Two controllers in series: the primary (master) controller's output becomes the setpoint of a faster secondary (slave) loop. Example: reactor temperature sets the setpoint of the coolant-flow loop. Disturbances in the inner variable, such as coolant pressure swings, are corrected before they upset the primary variable. The inner loop must be several times faster than the outer loop.
Define a feed-forward control loop with an example.
Feed-forward measures a disturbance and adjusts the manipulated variable before the controlled variable deviates. Example: boiler drum level, where measured steam flow sets feedwater flow at once; three-element control adds level feedback to trim the error. It is combined with feedback because feed-forward cannot correct unmeasured disturbances or model errors.
What is hot loop and cold loop testing, and how do they differ?
Cold loop checking is done with power off: verify wiring, terminations, continuity, insulation and tags from field instrument to marshalling and control-system I/O. Hot loop testing is done with the system powered: inject or simulate a signal (for example 4-20 mA with a calibrator or HART communicator) at the field end and confirm the correct value, alarms and action appear in the PLC / DCS.
How do you reduce 50 Hz pick-up in a thermocouple measurement?
Use twisted, shielded extension cable with the shield earthed at one end only, route it away from power cables, and use a differential input with high common-mode rejection. Because temperature changes slowly, add low-pass filtering, or use an integrating ADC whose integration time is a multiple of 20 ms (one 50 Hz period) so mains pick-up averages out.
How does a VFD or field instrument communicate with a PLC or SCADA system?
Through analog 4-20 mA signals (live zero, so below 4 mA flags a broken loop), discrete I/O for start, stop and status, HART digital data superimposed on the 4-20 mA loop, or a fieldbus / industrial Ethernet link such as Modbus RTU/TCP, Profibus, Profinet, Foundation Fieldbus or EtherNet/IP, which carries setpoints, status and diagnostics.
