Materials

Draw the iron-carbon diagram and explain all the invariant reactions.

Peritectic at about 1495 deg C: liquid + delta-ferrite -> austenite (about 0.17% C). Eutectic at 1147 deg C, 4.3% C: liquid -> austenite + cementite (ledeburite). Eutectoid at 727 deg C, about 0.76-0.8% C: austenite -> ferrite + cementite (pearlite). Steels lie below about 2.1% C, cast irons above it.

Metallurgy

Explain the Ellingham diagram and its applications in the steel industry.

It plots the standard Gibbs free energy of formation of oxides (per mole of O2) against temperature. A lower line means a more stable oxide, and an element can reduce the oxide of any metal whose line lies above it. The C to CO line slopes downward, so carbon reduces iron oxide at blast-furnace temperatures; Al and Si lie low, so they are used to deoxidise steel.

Crystal structure

Give an example of an HCP metal. How do slip systems differ in BCC and FCC?

HCP examples: magnesium, zinc, titanium (alpha). FCC slips on close-packed {111} planes in <110> directions, giving 12 systems with low critical resolved shear stress, so it stays ductile at all temperatures. BCC slips in <111> directions on {110} and other planes that are not close-packed, so it needs higher stress and becomes brittle at low temperature.

Iron making

Explain the basics of a blast furnace.

A counter-current shaft furnace. Iron ore, sinter or pellets, coke and limestone are charged at the top; a hot air blast enters through tuyeres near the bottom. Coke burns to CO, which reduces iron oxides step by step to iron as the burden descends. Limestone fluxes the gangue into slag. Hot metal (about 4% C) and slag are tapped from the hearth.

Electrical machines

How is a synchronous motor started?

It is not self-starting: at standstill the rotor poles face a field rotating at synchronous speed, so average torque is zero. Common methods: damper (amortisseur) windings start it as an induction motor close to synchronous speed, then DC excitation is switched on to pull it into step; a pony motor; or a variable-frequency drive that ramps frequency up from zero.

IC engines

What are the main differences between SI and CI engines?

SI (petrol) engines follow the Otto cycle, draw in an air-fuel mixture and ignite it with a spark, with compression ratios of about 6-12. CI (diesel) engines follow the Diesel cycle, compress only air and inject fuel that self-ignites, with compression ratios of about 14-22; they are heavier but more efficient and give more torque.
